Title: Radiator woes
Post by: Kwikasfuki on March 16, 2012, 11:09:55 PM

Just out of extended warranty and the radiator has started to leak. I've patched it up best I can, but need a replacement. If anyone sees a second hand one, or knows of anyone selling one, can they please let me know.

FWIW, I've got a fender extender on, but couldn't be bothered putting a radiator guard on (thinking the fender extender was enough). How wrong I was ...

Kwikas    Most towns have a radiator repair company, where you can take your rad and they will fit a new core, surely that will be the best option for you.  :listencarefully: Repair the one you already have.

I didn't know that. Thanks for that info. I shall pop down my local kawa dealer and see if he can recommend anyone

Currently radiator is completely off the bike so it can get fixed. I just want to make sure I have the refill sequence correct:

1. Attach hoses back to radiator. Is there anything special I need to do here like cleaning the connection points?
2. Fill radiator with anti-freeze by removing radiator cap. Note, this the cap on the radiator and not the reserve tank on the left fairing.
3. Fill the overflow bottle to the correct fill level
4. Start engine and monitor for leaks
5. Let engine cool and refill radiator and reserve tank

Does the above sound correct?

Btw, a new radiator is £642 from Kawasaki

They can go  :single fuck: themselves.

Looks like Denso make the part (222080-2291) but can't find anyone in the UK that can supply it.

I know its only a temporary fix, but have you tried that radweld stuff you pour into the radiator?
Might buy you some time kwik until you get a proper repair.

Forgot to take pics of the front (its a right mess). It looks like there's a few leaks, and I think the image below is one of the main ones.

How the cut in the centre has happened I can only assume is by the cooling fans

Gutted for you mate, even a repair looks like it'll cost a bit for a re-core.
Wonder if that split could be squeezed in a bit on the edge and silver soldered perhaps? I guess the best guys to ask will be the radiator repairers.
I don't know how bike manufacturers can justify their prices sometimes, it really is a shocker, but they are all the same.  :censored:

What's worrying me more is that it looks like the fan blades are feked. That's another 500 quid per blade.

I think I might phone kawasaki on monday and ask some questions. I can understand a radiator getting damaged from stones, but from an actual kawasaki components?

My advice is

1, Clean around the rad pipes with a bit of scotchbright..nothing too aggresive and dont let owt get inside the rad.
2, I would make up a mix of antifreeze/coolant with some tap water and pour into rad, with hoses connected of course
    3, correct
4, run the engine gently with rad cap off to allow for escape of any air locks
    5, yes

Thanks for that barney. Although they look the same, the zzr one only accepts one fan. Also, I've been informed there maybe a size difference.

Aye, there's a very subtle difference where the fans attach at the top of the radiator. Notice the GTR bracket accepts two fans where the ZZR one accepts one fan.

However Barney, I think your idea has merit. I'm thinking of making a bracket and welding it onto the ZZR radiator. That might work (assuming there are no other differences)

EDIT: The problem is attaching the fans. I'd have to weld a piece to the top and bottom for the right fan. Is it worth doing or is it more risk?

Looked at why those marks might have been made. Someone suggested that something might have got caught between the fans and radiator. That is highly possible. The fans are rigid and not broken. I placed the fan on the radiator to see how much clearance there is. Not much.

The slightest pressure on the fan and it was touching the radiator. We are talking probably a couple of mm. I think I'll add some additional washers to get more clearance when reinstalling the fans.

(Now that I think about it, sometimes I could hear a noise like the fan motor was going. I'm wondering if it was the fan touching the radiator very slightly)

There are none. The blades are actually recessed into the housing. However, you're right, I would expect to see marks on the housing as that rotates with the fans.

Radiator is with the repair shop. Will ring in a bit to see the damage

Shame nobody seems to go good value aftermarket radiators for bikes. I have just had to buy and fit a new Behr radiator to my wife's 740i, it is 4 times the size of the GTR rad (though admittedly not curved) and came in at a whopping £108 delivered brand new.

Admittedly BMW wanted £450 + VAT for the same thing, but Kawasaki's price is laughable. There is a 2009 ZZR1400 radiator for sale on eBay at the moment, 5 minutes browsing the www.cornwallkawasaki.co.uk parts fiche would see if the part numbers are the same.

If there are no witness marks on your fans, I am wondering if a stone somehow got caught between the fan and rad. Odd given the fans are on the back. You did not drop a bolt down there whilst the fans were going per chance?

Martin.

Hi Martin,

The ZZR and GTR radiators have minor differences (see earlier in this thread).

Possibly a stone or maybe even a screw when I was tinkering on the bike. Can't recall ever losing one down there. In future I will always ensure the fans are free of blockages after working on the bike.

I've been quoted £280 for a new core, or £40 quid for a repair. I'll be going for the repair and keeping a lookout for a radiator to replace at a later date.

now that looks pretty close to me... and maybe doesn't allow much for any 'flex'
Title: Re: Radiator woes

That second picture looks like it is the fan housing rather than the fan blades hitting the rad. As OC says, there is not much clearance there, but as the fan is rigidly mounted to the radiator, the whole rad/fan assembly should move together. Odd.

I wonder if the rest of us are likely to get the same issue over time.

Martin.

I hope mine was a one off and not a common issue.

Although the assembly looks rigid, any slight pressure to the rear of the fan results in quite a bit of flex. I may remount with some spacers (once I've checked nothing is forcing the fan assembly forward)

If the gouge is where the frame is then I'd say that looks like it was damaged before the bike was built.
Chances are someone dropped it and then just fitted it without checking for damage.
Either that or else it got damaged during the last major service.

If the gouge is where the blades pass by then you could possibly have had something caught in the fan blades.

Bummer, but at least ya got it fixed.

Its ready to be put on. I cleared out some of the gunk between the fins (I used it as emergency repair) and then got another pressure test done to ensure there were no further leaks.

I thought the left fan was close to the radiator. The right fan is almost touching it. I can see some scouring on the radiator on the right hand side which is definitely from the fan. Will be putting spacers onto prevent that.

Will also change the thermostat at the same time

Couldn't be arsed changing the thermostat in the end

Bike is back together and the fairing was a bitch to put back for some reason. Both fans now have spacers and heating/cooling seems to be fine.

Time to take it for a spin for an hour or so just to make sure nothing is amiss.

Kawa fans are crap, both plastic, one large and one smaller. I changed them right after i got the bike. Aluminium metal grade from Muzzy, blades do not move and bike cooling is better. I had no choice when i was riding in Asia...

The fans about about 5mm higher and the spin at full load seems to be fine.

I also put on a radiator guard. I've noticed the bike runs a notch hotter now. I may get those fans from muzzy's and put them on.

You shouldn't have any issues with the repair, but for peace of mind, a little radweld in the system as a backup in case it "pin holes" wouldn't go amiss. Glad its sorted.

Keep you original bike, after 2010 all thd bikes are too tame, with the eco mode map and ktrc.... You cannot experience the PCV and your flies out on newer models, my dealer keeps pushing me to trade in, with all the time and money i put into it, i will not sell my bike, like you said, i am falling back in love at every start of the riding season...
